Which is better, NiCr or FeCrAl?

There is no universal answer.

FeCrAl is often preferred for very high-temperature applications because some grades offer excellent oxidation resistance and operating temperatures of around 1300–1400°C.

NiCr can be a better choice where hot strength, ductility, weldability or specific element-design requirements are more important.

How do I choose the right wire diameter?

Wire diameter should not be selected based on resistance alone.
The selection normally considers:
Voltage + Power + Resistance + Heating Length + Operating Temperature + Installation Space
The correct diameter may be different even when two heating elements have the same target resistance.
